Did you set Convertx 'Video Standard' and 'TV Screen'?
Standard is 'NTSC' for North America and '4:3' for regular tv screen.

2 files will require less bitrate when encoding to fit on a regular 4.7 DVD and bitrate = quality but the quality loss around 2 hours of video should be neglible. I have put up to 4 hours of episodes on a regular DVD with excellent results but the original files have to be almost perfect quality, you can't improve them.

Joining two files together doesn't effect the quality at all. Converting to DVD video on the other hand will.

Just a hint, that's probably not a very high quality download to begin with (maybe a Cam or TS?) and the picture you see on your pc will be better than that you see on your TV due to the smaller screen, etc. I'd watch it on my computer anyway.
