Ok, was trying to word the title right so folks would know what I meant but anyhow, here goes.

I've got a full season of a show, that was ripped/encoded with xvid a while ago. using TVersity my ps3 plays 23/24 episodes fine, but the first episode I get the "filetype not supported" error. So I downloaded and installed AVIcodec to determine if there are any differences and from what I can tell, the first and second episode (ones plays, one does not) are completely identical except for file size (a few mb's) and kbps on the video, which is within 100. But the video codecs are both xvid mpeg-4 and the audo are both Lame mp3.

Anybody got an idea as to why most will play but one wont?

The PS3 is weird like that. Some .avis it'll play, some it won't. I don't think people have been able to figure out just why that is yet.

If you want it to play, you could try remuxing it into an .m2ts stream and trying again. Maybe?

It could possibly be the parameters is which the files were encoded. Simply remuxing an XviD to m2ts will not work. You will most likely need to recode it to a compatible file.

Yeah, I thought that, too, but I know how much of a hassle re-encoding is. Even a half-hour (25 minutes without commercials) episode took me about an hour to re-encode using a low-quality Xvid profile.

...but yeah, that just reminds me of how old my computer is. /tear...
